Bj,
A few things you can try...
1. instead of make zImage, try "make zlilo".
2. If that doesn't work, post a copy of your /etc/lilo.conf file here.
I suspect it may be looking for /vmlinuz instead of /boot/vmlinuz.
Also, you said you tried rdev. What is its exact output?
